Fleet-Wide Arc Flash Analysis and Power System Studies

Fleet-Wide Arc Flash Analysis and Power System Studies

Overview

Electrical power generation facilities play a critical role in supporting homes, businesses, manufacturing operations, and essential infrastructure across North America. Maintaining the safety, reliability, and performance of these facilities requires ongoing evaluation of electrical systems as equipment ages, operating conditions change, and industry standards evolve.

A leading North American power generation company operating more than 75 generating stations across the United States and Canada engaged Nexus Engineering Group to support a comprehensive fleet-wide arc flash analysis and electrical system assessment program. The organization's diverse generation portfolio includes multiple facility types and represents nearly 26,000 megawatts of generating capacity, making electrical system reliability and worker safety a top priority.

An arc flash is a sudden release of energy caused by an electrical fault that allows electricity to travel through the air between conductors or from a conductor to ground. The event creates an intense flash of light, extreme heat, pressure waves, and molten metal that can cause severe injuries, equipment damage, and unplanned outages.

The primary goal of the program was to improve electrical safety across the client's generating fleet by conducting detailed arc flash studies, protection coordination reviews, and system evaluations in accordance with the latest industry standards. Nexus was selected as the supplier of choice to perform arc flash analysis activities, update electrical system models, assess protective device coordination, and provide the documentation necessary to support safe plant operations and informed maintenance practices.

In addition to the core assessment efforts, Nexus was tasked with supporting broader electrical engineering initiatives, helping the client maintain reliable and compliant electrical infrastructure while positioning facilities for future operational needs.

Challenges

Conducting a fleet-wide arc flash risk assessment program across numerous operating power generation facilities presented several unique technical and logistical challenges.

Diverse Electrical Infrastructure

The client's generation fleet consists of facilities with varying ages, technologies, operating philosophies, and electrical distribution configurations. Developing accurate arc flash studies required a detailed understanding of each site's electrical system, including protective devices, equipment ratings, operating conditions, and historical modifications that may not have been fully documented.

Many facilities had experienced years of operational changes, upgrades, and equipment replacements. Ensuring electrical models accurately reflected current field conditions required extensive site verification and collaboration with plant personnel.

Maintaining Operational Reliability

Because the facilities were active operating plants, all assessment activities had to be performed while minimizing disruptions to ongoing operations. The project team needed to balance the objective of improving electrical safety with the equally important requirement of maintaining system reliability and power generation capability.

Protection coordination reviews required careful analysis to identify opportunities for improving fault protection without creating unintended impacts to system performance or increasing the likelihood of unnecessary outages.

Evolving Industry Standards and Safety Requirements

As electrical safety standards continue to evolve, facility operators face increasing pressure to ensure that electrical system documentation, equipment labeling, and protective device settings remain current. Determining what is an arc flash event and accurately quantifying the associated hazards requires sophisticated modeling, detailed calculations, and extensive engineering expertise.

The client needed a partner capable of evaluating incident energy levels, determining arc flash boundaries, and identifying practical solutions that could reduce worker exposure while maintaining system performance. The scale of the program required a consistent methodology that could be applied across a large and geographically dispersed generation fleet.

Solution

Nexus implemented a comprehensive, collaborative approach that combined field verification, advanced electrical modeling, and practical engineering solutions to support the client's safety and reliability objectives.

Engineers conducted site visits to validate electrical system configurations, review equipment conditions, and work directly with plant personnel to confirm operating characteristics. These field assessments allowed the team to build and refine detailed power system models that accurately represented each facility's electrical distribution network.

Using these validated models, Nexus performed detailed arc flash analysis calculations and protection coordination studies to identify potential hazards and evaluate system performance during fault conditions. The team analyzed incident energy levels throughout the facilities and established appropriate arc flash boundaries for electrical equipment.

Where elevated incident energy levels were identified, Nexus developed recommendations for protective device setting changes and system improvements designed to reduce worker exposure and enhance overall electrical safety. Updated equipment labeling guidance, revised models, and comprehensive engineering reports provided plant personnel with the information necessary to make informed operational and maintenance decisions.

Beyond the core assessment work, Nexus supported additional electrical engineering initiatives including system upgrades, substation evaluations, electrical safety program reviews, load additions, motor starting studies, and troubleshooting efforts. This integrated approach helped the client strengthen both electrical safety and system reliability across its generating fleet.

Through technical rigor, close coordination with site personnel, and a focus on practical implementation, Nexus delivered a scalable solution that supports ongoing compliance, reduces operational risk, and helps protect workers throughout a large fleet of critical power generation assets.
