Nexus Enables Motor Oil Additive Production Capacity Expansion for Global Chemical Manufacturer

    Overview

A global chemical manufacturer required a strategic capacity expansion to support growing demand for specialty chemicals used in the formulation of motor oil additives. As demand increased, the client identified the need to expand production capacity while improving operational flexibility and reducing constraints within its existing manufacturing operations.

Nexus Engineering Group was engaged to support both the FEL-3 and detailed engineering phases of the expansion. The primary objective was to replace an aging reactor system that had become a production bottleneck while increasing overall production capacity and improving long-term reliability. The project also sought to decouple a key production campaign from an existing shared reactor system, freeing capacity for other specialty chemical products and positioning the facility for continued growth in specialty chemical manufacturing.

Nexus provided a comprehensive multidisciplinary engineering solution that included process, mechanical, piping, structural, procurement planning, project controls, and detailed engineering services. The project scope encompassed the installation of a new reactor system, storage and transfer equipment, loading facilities, utility infrastructure, and numerous process improvements within an active chemical manufacturing facility.

    Challenges

The project presented several significant technical and execution challenges.

Brownfield Capacity Expansion Within an Existing Facility

The expansion required the replacement of a major reactor system and the integration of new process equipment within an existing operating facility. The design team needed to incorporate substantial process improvements while working within a highly constrained footprint and existing building infrastructure. Space limitations created challenges for equipment placement, piping routing, maintenance accessibility, and future operability.

    Aggressive Schedule Requirements

The project required engineering to be completed within an approximately 32-week timeframe while supporting a targeted Spring 2026 startup. Long-lead equipment procurement represented a major schedule risk, requiring critical equipment decisions to be made early in the project lifecycle to maintain the overall execution schedule.

    Complex Reactor Design Requirements

One of the most technically demanding aspects of the project involved the integration of a sophisticated reactor system featuring internal heating and cooling coils, external jacket systems, sparging systems, agitation equipment, internal baffling, and removable support structures. Successfully accommodating these features required extensive coordination between process, mechanical, structural, piping, and electrical disciplines while maintaining constructability and operational functionality.

Balancing Capacity Growth and Future Flexibility

The client's requirements evolved throughout the project, including additional features to improve safety, operability, and future expansion potential. The engineering team needed to continuously adapt the design while maintaining schedule commitments, cost objectives, and overall facility accessibility.

    Solution

Nexus responded with an integrated engineering and procurement strategy focused on reducing project risk, maximizing available space, and enabling future operational flexibility.

The team prioritized long-lead equipment procurement early in the project by issuing requests for quotation during the design phase. This allowed the project team to secure budgetary pricing, identify delivery timelines, and proactively manage critical path activities before they impacted the schedule.

To support equipment design and process optimization, Nexus developed a comprehensive HYSYS process model that accurately simulated utility consumption, chemical compositions, pump sizing, heat exchanger requirements, and vent gas scrubber performance. This advanced modeling approach allowed the team to validate equipment sizing and process assumptions before vendor selections were finalized, reducing uncertainty and supporting more informed engineering decisions.

The project team also leveraged innovative space utilization strategies to overcome the facility's footprint limitations. Through close collaboration between piping, mechanical, and structural disciplines, Nexus developed an optimized equipment arrangement that maximized available space while maintaining safe access and maintainability. A key solution involved the addition of an elevated operating floor above the pipe rack level, along with an exterior platform and canopy structure that created additional usable space without requiring building expansion.

Nexus worked closely with equipment vendors to improve loading operations, resulting in truck and rail loading platforms that enhanced accessibility, operability, and safety. The team also actively participated in Process Hazard Analysis (PHA) activities and implemented safety-focused design improvements, including the use of magnetically driven pumps on hazardous process services to eliminate mechanical seals and significantly reduce the risk of process fluid leakage.

The result was a fully integrated design that balanced production growth, operational reliability, safety, maintainability, and future expansion opportunities while remaining within the client's schedule and budget expectations.

    Outcome

Nexus successfully delivered the project's bid package on schedule and under budget despite significant scope additions and evolving client requirements. The completed engineering package provided the client with a robust, flexible design capable of supporting increased demand for motor oil additives while reducing operational constraints associated with the existing reactor system.

By replacing aging infrastructure, increasing production capacity, and improving process flexibility, the project positioned the facility to better support future growth in specialty chemical manufacturing. The enhanced design improved safety, operability, equipment accessibility, and long-term reliability, helping the client maintain efficient and dependable operations for years to come.

The client specifically recognized Nexus' attention to detail in the design of the truck and rail loading platforms, highlighting the practical value delivered through close collaboration and thoughtful engineering execution.
