Nexus provides design to integrate new equipment into an existing operation that will expand production capacity and manufacturing capabilities for a client delivering key components to the biopharmaceutical and medical device industries.
Overview
A Midwest-based specialty chemical manufacturer serves the biopharmaceutical and medical device industry, producing critical materials used in healthcare products and technologies. As demand for medical and healthcare products continued to increase, the client identified a need to expand production capacity while maintaining the stringent quality, reliability, and performance standards required by highly regulated end markets. The company's products play an essential role in supporting the healthcare supply chain, helping enable the production of life-enhancing and life-saving medical technologies.
To support growing market demand, the client initiated a manufacturing capacity expansion project focused on increasing throughput within an existing production facility. The project centered on the installation of two additional mixers and associated infrastructure upgrades within a multi-level manufacturing operation. The primary objective was to increase production capacity and manufacturing flexibility while minimizing disruption to ongoing operations and accelerating speed to market.
Nexus Engineering Group was engaged to provide engineering and procurement support for the project, delivering solutions that would successfully integrate new production equipment into an existing facility while maintaining operational efficiency and supporting the client's long-term growth strategy. The project required careful evaluation of the layout of equipment, facility modifications, and integration requirements to ensure a successful expansion.
Challenge
The project presented a series of technical and logistical challenges that required innovative engineering and close coordination among all project stakeholders.
Complex Multi-Level Equipment Integration
The existing manufacturing process relied on a gravity-fed system in which equipment was distributed across multiple floors. Integrating additional production assets into this environment required precise planning and engineering to maintain process flow while fitting new equipment into a constrained footprint. Determining the optimal layout of equipment within the facility was critical to achieving the desired production increases without negatively impacting existing operations.
Retrofit Within an Active Manufacturing Facility
Unlike a greenfield project, the expansion required the installation of retrofit equipment within an operating production environment. Existing structural, mechanical, and process constraints had to be carefully evaluated and accommodated. Modifications to the facility needed to support the new equipment while minimizing disruption to day-to-day manufacturing activities and preserving safe operating conditions.
Supply Chain and Procurement Challenges
The project was executed during a period of significant global supply chain disruption, creating uncertainty around equipment lead times and procurement schedules. Extended delivery timelines threatened the project's accelerated schedule and required proactive planning to ensure that critical equipment and materials arrived within the required installation window.
Multi-Contractor Coordination
The project involved more than ten contractors, suppliers, engineers, and construction teams working simultaneously toward a common objective. Effective communication, collaboration, and project management were essential to maintaining alignment across all parties, particularly as many project participants were working remotely. Coordinating design decisions, equipment deliveries, installation activities, and construction sequencing required a disciplined and highly collaborative approach.
Solution
Nexus delivered a comprehensive engineering solution that successfully integrated new production equipment into the client's existing facility, enabling an increased manufacturing capacity while maintaining operational continuity.
From the outset, Nexus focused on developing an efficient and constructible design strategy that addressed the facility's unique multi-level configuration. Through detailed equipment layout evaluations, interdisciplinary coordination, and close collaboration with the client, the team developed a design that maximized available space while preserving the gravity-fed process requirements critical to production.
Nexus also worked closely with vendors and procurement teams to navigate supply chain challenges and support the timely acquisition of critical equipment. Proactive coordination and ongoing schedule management helped mitigate potential delays and ensured that major equipment deliveries aligned with the installation and construction schedule.
Throughout the project, Nexus served as a central coordination point among engineering, procurement, and construction stakeholders. This integrated approach facilitated effective communication, reduced field modifications during installation, and enabled efficient execution of the work.
The project was completed with minimal field changes and zero safety incidents. The successful integration of new equipment increased manufacturing capacity, enhanced operational capabilities, and positioned the client to meet increasing demand for its specialty chemical manufacturing products that support the healthcare and medical device industry markets. By delivering a practical and well-coordinated equipment upgrade, Nexus helped the client achieve its growth objectives while maintaining the reliability and performance standards required by its customers.
